A 20% caffeine guarana extract makes dose calculation straightforward, but it does not make pouch development automatic. The ingredient has to work inside a small, moisture-sensitive system that is expected to taste consistent and release predictably.
1. Set the caffeine target before the extract weight
Begin with the intended total caffeine per pouch and destination-market requirements. Back-calculate the extract using the certified assay, then account for any other caffeine sources. Do not begin with an attractive round extract weight and discover the dose later.
2. Design for blend uniformity
A concentrated active can segregate when its particle size, density or flow differs from the carrier. Pre-blending, addition order, screen size and mixing time should be established experimentally. Sample the blend and filled pouches across the run, not only at startup.
3. Treat moisture as a functional parameter
Moisture affects softness, flavor perception, microbial control and release. Guarana extract may be hygroscopic, and the nonwoven pouch plus can must protect the chosen water activity over shelf life. “Dry” and “moist” are product formats; neither is automatically more stable.
4. Balance bitterness without masking the label
Standardized extracts can be bitter and astringent. Flavor systems, cooling agents, sweeteners and acidity control can improve the experience, but excessive intensity may irritate oral tissue. Sensory work should include realistic placement time, not just tasting the loose blend.
5. Lock the process at scale
Approved bench samples do not guarantee production performance. Filling speed, hopper residence time, heat sealing and environmental humidity can change pouch weight and seam integrity. Define in-process limits, reconcile yield and test retained samples through shelf life.
The specification that keeps teams aligned
A finished-product standard should cover caffeine per pouch, fill weight, dimensions, moisture or water activity, seam integrity, microbiology, sensory profile, packaging and storage. This document is more valuable than a vague promise of “premium natural energy.”
